Canon say the shutter on my 40D has a rating of 100,000 cycles what does this mean exactly? that after 100,000 photos the shutter will be knackered? what happens then? will canon fix it or does it need paying for?

It means the average amount of shutter actuations before it fails is 100,000. (the key word is Average some manage only a few thousand others manage a few hundred thousand) It may go before that or after that. if its in the 1st year they will replace it under warranty after that you will more than likely have to pay, they cost around £180 ish including fitting.
 
I'v never found those estimates right though, one of my friends as taken well over 100,000 photos with this 350D which has an expectancy of like 50,000.

It's all about how you use the camera really, as mho said, it can go well before or well after the 100,000 mark.
